Inline Inspection Counts on Custom Conveying

Job-shop stamper and die builder Tella Tool & Mfg. Co., Lombard, IL, takes great pride in ensuring the delivery of quality products to its customers. For several years it’s worked to develop extensive in-die sensing and measuring capabilities, designed to keep bad parts from ever leaving its facility.

However, in 2001, all of the in-die sensing and measuring the firm had built into dies used for one major program—stamping frame rails for a Tier One automotive customer—couldn’t prevent an inordinate number of bad parts from escaping the 110,000-sq.-ft. plant.

“We insert hardware—studs and nuts—into the frame rails during the stamping process,” says Jim Szymanowski, Tella Tool’s sensor specialist, “and every so often the insertion mechanism would malfunction. We charged the press operators with visually inspecting every part, at 40 to 60 strokes/min., to make sure we didn’t ship bad parts to our customer. But no matter how hard we tried, the customer reject rate was still too high. That led us to look into the use of inline vision systems for part inspection and quality verification, as well as for automated containment of any nonconforming parts.”

A Custom, Portable Inspection Solution

The frame rails run in various sizes on five different presses, from 200 to 600 tons, at the Tella Tool plant. Production volumes average nearly 185,000 rails/month, and each rail includes one to four pieces of hardware installed in the die.

To engineer a portable self-contained inspection station that the firm could quickly install at the end of each press on which the rail job was running, Tella Tool turned to conveyor manufacturer QC Industries, Batavia, OH, and its integrator Gem Automation, Hillsdale, IL. Together the companies developed and built a custom conveyor system to move the parts from the press to an inspection station, and then to good- and bad-parts bins.

“Working with QC and Gem, we developed a conveyor arrangement that allows the parts to come out of the die in somewhat of an orderly fashion,” says Szymanowski. “Orienting the parts in a predictable , to ensure that the key features fall repeatedly within the field of view of the vision system, was critical to preventing any bad parts from slipping through the system, and it proved quite challenging. But we were able to get where we needed to be.”

The rails exit the die and come down one set of dual conveyors that reach into the press and butt right up against the die. The parts then transfer to a second set of conveyors that resides on a portable inspection cart that also houses the cameras and lighting. An automatic sorting system kicks bad parts out of the line and drops them into a locked box.

Very Satisfied Customers

Part size and complexity called for the use of center-driven dual-belt conveyors. As rail length (width across the belts) changes from die to die, operators, as part of the job setup procedure, quickly shift one belt in or out as needed.

Once the mobile visual-inspection system was built, installed and debugged to ensure repeatable delivery of the rails in a predictable pattern, all quality concerns vanished. In fact, the setup worked so well that over the years Tella Tool has constructed a total of five of the mobile inspection systems—conveyors and all —for use at its Lombard plant, and a sixth mobile visual-inspection station for use at its 50,000-sq.-ft. sister plant in Brownsville, TX.

“We’ve yet to ship a bad part to the customer since we began using the vision systems,” says Szymanowski. “Our customers are very happy—customer satisfaction has gone through the roof. These systems are difference makers. And, we’re much more comfortable running our presses faster knowing that the cameras see all.”

Tella Tool has about 380 dies in active duty, Szymanowski says, changing dies on its two dozen presses every day or two. Of those dies, about one-third make use of the custom-built vision systems for part inspection and quality verification.

“We use the systems to look for holes, forms, inserted hardware and other features,” says Szymanowski. “They couldn’t be easier or faster to set up—when the operators execute a die change, they also enter into the inspection-system control a code that calls up the appropriate custom inspection routine based on the part number. Some inspection programs look for 25 to 30 different features on each stamping. The configuration of the conveyors might be the only thing that requires a manual change in the entire setup.”

As the presses run under the keen eyes of the cameras, Szymanowski can monitor operation of each press line remotely. Any adjustments to the lines can be done either at the press or from his office.

“For example,” Szymanowski offers, “if one coil of steel appears darker in color than another coil, we may need to adjust the contrast setting in the program, rather than adjust the intensity of the lighting. We can monitor that from our office and make the necessary changes to the program settings from the office rather than having to run out onto the shop floor, or having to rely on the operators to be able to do that.

“We’re working toward becoming more and more lean, and allowing our operators to become as productive as possible,” adds Szymanowski. “These automated visual-inspection systems have helped us make great strides in that direction.” MF
